Been working on power steering pump bracket mount today. Not finished yet, just needs a few little touches here and there then good for powder coating. :D

It clamps round the vibration rubber mounts. :) Its pretty good as it is, but I will be adding more rubber to the clamping part of the pump never the less.

Made it so it fits in and bolts directly to the drivers side battery location slots and bolt hole. :smokin:

Surely the bonnet wont close now with the ps pump container sitting so high? I have mine almost the same, slightly different fluid container setup but I had to cut down the fluid pipe and make a smaller pot.

It's actually very easy and straight forward yes. I'm running a heavier engine than a C1J and as I want this to be a car that can cope with day to day driving if needs be, then the power steering mod is a must. :D

Plus this is just one of many modernising details touches that you guys will be seeing as this build thread progresses. :smokin:

Good spot buddy! But as mention, its not finished yet. :)

The max line on the fluid section is really low, nearly on par with the top of the barrel, I will be cutting out a section and plastic weld the top screw part back on lower to over come that.

Got a spare subframe from a car being broke, got to work on it as already had the front rad section cut off.

First started on adding strength to it by making the front engine mount section box'd but left an opening so that can access the thread and nut of the mounts.

Oh, and box sectioned the angle bar to that run the length of the front as well. :)

Goobie
30-08-2013, 11:59
Then set onto seam welding and adding in a gusset to the front cross bar to help clear the larger rad I'm fitting. :smokin:

Top side.

Got my power steering rack out to check fitment etc now I got my brackets off Matt @codered. (cheers buddy. :yeah: )

Found a problem straight away, some reason it didn't clear properly round the barrel part, was a little to close for my liking, so cut out a section and added a gusset in. :D

Goobie

Subframe bolted to the car for test fit with gearbox and uprated V8 rear mount to check for any clearance faults and found a problem, the rubber mount was where the power steering pipes run, so back out, drilled two new holes in the brackets rather than trimming the rubber part so the rubber vibration section sat 10mm higher and now all fits treat. :smokin:

http://i1344.photobucket.com/albums/p651/GoobieAli/image_zps835c089c.jpg

Goobie
30-08-2013, 12:16
Whilst it was in, got my spare oversize radiator out for test fitting, trimmed the top cross member to the shape of it so it will slot in and go as far forward as possible to give me maximum engine bay space. :D

Goobie
30-08-2013, 12:22
Subframe isn't finished yet, additional front strengthening will be added once its back off the car as everything at test fit stage with my engine and box in at the moment, getting very close now, watch this space. :smokin:

I've opened up the end lower slats, added sneaky slots into the bottom of the number plate area if you look closely and under the original vents on the bottom. :)

Then got my number plate and trim that down, so now I've got nearly 50% more air flow to my front mount intercooler. :D

Also, as my oil cooler so big, only half of it was in direct air flow via the grill, so cut some slots in for that. I may change that part though as I need to fix the cracks that was already there, so might add some back in whilst I'm doing that and try make that bit more discreet.

But this is how it stands now.

Gotton a bit side tracked with my update's, mainly due to me not wanting to post up anything till it's done genially but now time is against me. :(

I have a fair few things to post up that's gone on, but thing are coming to an end sooner than I had planned. :crap:

Ive been lucky enough to use my friends garden and power tools etc to really make this project my own full of detail one offs, but now there has been a complaint with council warning letter to clear my car off his land as it's rented council house and there is some terms and conditions in the tenancy agreement about none tax vehicles and some one saying my friend is running a car garage in his garden with me working away on my car. :sad2:

As I don't want to take the p1ss, it now time to put my car away for the winter unfortunately. This isn't a rant, as I guess I have made a fair amount of noise this summer and have been lucky enough to get as far as I have in such a short space of time to be honest.

There will still be bits and bobs going on, but for the next few months it will be a case of slow progress which will leave me open to a few options I've been toying with anyway that I had planned for next year so in a way, this could be a blessing in disguise. :)

Goobie
24-09-2013, 18:40
The long awaited engine pictures.

Yup, my five gone F7!

My plan was to use this, then I changed my mind to something more one off that I know no one has done. :D

Anyway, more about that when it's finished. :cooter:

After a few minor problems I decided for now to revert back to the original plan so I could have this running for this year which now on the back log for reasons stated above.

Was brought as a running engine with what was ment to be a little simple problem that turn out to be not the case. :sad2:

In short, without the life story, stripped down, built back up and remade a whole host of custom parts to fit and work around it as your see as this unfolds.

I've only really got two pictures to hand at the minute. It wasn't made by me etc, but was already part of the engine when I got it before I stripped it down. :)

It's not the best of manifolds, but has proven it self and previously made 330bhp and 290 torque on the dyno even though after taking it all apart I found numerous of lose, worn, broken gaskets etc, the worse part was the manifold base plate, was badly warped so ended up costing £90 to get machined flat. Your see in the second picture the welds need grinding out on the inlets to.

I am looking to actually make a fresh one from scratch and maybe a couple spare ones, but we are talking a long way off yet now on that idea.

Next up, my focus turn to my inlet set up. This is proberly my favourite one off mod on this build, so simple but very effective.

As stated up this page some where, I've changed my dump value outlet on my boost pipe a couple times as plans change for better idea/design as the build develops.

Still needs more flatting and of course powder coating, but this is where it stands as of a month ago. :D

I'm running Morette twin head lights with air feed, my air filter sits behind the headlight with the direct air flow thought the feed. I've use an old one off induction pipe that was on the Impreza, chopped it up and was left with this to work from. :)

I'm running the HKS SSQV mainly for its re circulation capability, as I want functionality with it being closed loop, so should help keep lag low as well as minimise wasted boost.

Anyway, I then relocated where my dump valve outlet was again to suit.

It now all lines up perfectly. :D

Dumpvalve wont make any difference for lag matey. Would look so much cleaner without it;)

I already had the blow off valve buddy.

Ref to lag, just poor choice of wording on my part. But as already said, it's only there for functionality with it being perposly closed loop set up to minimise boost waste/turbo stall as well as keeping it silence as possible. :agree:

Will look cleaner etc once everything been cleaned and painted, hence I wasn't going to post any updates till these were all finish and running.

I have a lot more detail one offs that I may post up? Maybe :cooter:

The updates above are two months old. :)

I may of already mention some where, I'm a lot more near complete than I've let on :D but been holding things back as got some not done before things that was ment to be going in this build, but "lose lips, sink ships"

How far off are we talking ??? I'm looking to swap the engine over on mine over the winter, I'm in no major rush to get the manifold put on before the swap... But it would be nice to be able to bolt it on before dropping in engine in.

Either way, I'm definitely interested in one as long as we aren't talking silly money. :);)

Next spring mate, no idea how much, won't be big bucks, just comes down to how much materials cost. If any, you can have first pick of the one I got now once I'm done with it buddy. :agree:

So, I decided to rework my whole exhaust system. :)

Ordered few pipes and couple of silencers and recycled some of my old badly made one.

First up I remade my down pipe. :)

The one I had was 2.5 inch dia then half changed to 3 inch only to then bottle neck to 2.5 again at the end and throughout whilst also cover dead center over the heater matrix outlets so this had to change.

It's now all 2.5inch dia, flex in the middle flat section to help when going over speed bumps if the center pipe under the car catches it will have freedom allow it to be punched up and down without putting extra stress on the turbo and manifold etc etc...

Oh, and I've made it so it completely clears the heater matrix pipes now to, hence the funny shape. :cooter:

Next up, started on making my center section. :D

Again, 2.5inch dia. :agree:

Ideally, my main plan was to make this fairly quite hence the two silencers. :) I like subtle bubble, not a roaring away drawing attention, especially unwanted attention.

Originally the larger silencer was going to be in the center area like on side exhaust, but after measuring and test fitting in a few places, it turn out that fitting it near the front I was able to actually get the smaller one fairly tucked up high and out the way giving more ground clearance than of it was further back. :smokin:

After having it on and off the car alot, it was time to add some extra piece of mind safety.

So knocked up a bash guard to the front of the silencer so in the unlikely event of catching it on a speed bump etc it will simply help push the system up instead of catching and yanking back off the car, hence the already welded in flexie in my down pipe. ;)

And just for added bro points  I also added another fixing point at the front that bolts to my subframe with a spring inbetween so it holds it at a minimum low point but at the same time allowes it to be push squashed upwards. :smokin:

Hard to explain, but your get the idea when you see the fully fitted pictures. :agree:

So far everything was fairly easy, the rear box pipping on the other hand was a challenge some what.

Two 45 bends, t bars pulled out with trailing arm fully pushed up to make sure nothing touches etc thrown in with a lot of chopping plus chopped o.e. hanger fixing points to and moved them to a better suit position to give better sturdier support. :agree:

Yes, they look good and solid but some times that doesn't always mean in a year or two of real road use being that I live next to the beach with salty sea air that they won't start rotting out after having full respray, so decided to future prove my shell (mainly because I can  ) and cut them off. :scared:

Funny you should mention that as I was expecting it todo that, but not even one, using a different welder, but doubt that has anything todo with it. Maybe just got lucky?, I don't know, but had help with this task so can't really take all the credit. :)

As its in such good condition I was able to get away with chopping it so low, makes it a much easier job as you can see in the pictures. I see in other people thread they aren't so lucky which is kinda what pushed me on to cutting them off now and knowing what's going on inside. Plus, you got the bonus of not having to worry about getting new body kit mounting pins and smooth untouched look finish with the cut and join being hidden that low as well as easier to make sure you properly cover it with cavity wax inside via the inner sill holes as can see the weld line cos its low cut and join. :agree:

MORE BODY WORK........ :coffee:

Well, two things, when I first rubbed this down and stone chipped it I overlook the fact that bare metalling the underside and just spraying only stone chip over it is a bit of a no no! :ashamed: Also, I didn't really bother with the seam seal and left that when burning the 24 years old underseal off. So, turns out for many reasons I should of put some sort of base coat/rust protection on first then the stone chip etc. :scared:

Anyway, no major problem (kinda.), as where I've been welding in roll cage box sections, new seat rails, sills, drilling old ones out and spot weld hole filling blar blar, it's burnt off areas and wants stripping back and welds flatting anyway. :D

I forgot what a nasty job this is, and this time I've not got a ramp and fancy body shop tools. :disagree:

Can't help but feel I'm going backwards at times as this is now how it sits and I'm back doing jobs I've already done. BUT, if you want things done right, I guess some things aren't worth cutting corners. The car so light, I picked up the front and could move it round like a wheel barrel and wheeled it back into the garage like this. Next need to take the t-bar off, AGAIN, so I can get in everywhere properly and possibly give that another coat as it's off. Saying that, I reckon I could just pick the whole thing up once the rear taken off if get some one to lift the other side.

Good work and a good job you realised about putting something over the bare metal before it's to late. I am in the middle of this myself under the front arches, I burnt most of it out then got the wire wheel on it with the angle grinder. Google's and ear defenders are a must.

Some areas are just not easy to reach or get into, but at same time I think maybe I'm just being to o.c.d.? :cooter:

Anyway, took the subframe etc off to get on with the front curve section, gave that a good going over and gave it a couple thin coats of red oxide for now, still more todo, but not good leaving it all bare in a damp-ish garage etc, looking good so far tho. :)

Have you considered seam welding the shell whilst its stripped back so much?

Yes I have entertain the idea a few times, :) but my main worry which put me off the most is the fact these are so hard to weld because of the thin metal, and I'm no pro welder so could easily go terribly wrong.

Plus, for a road going car I think it will be just that bit to stiff if I do  once you add the fact I got Coilovers, polly bushes, meaty welded roll cage big box sections with four fixings on each foot!

Finished off the front wheel arch, bolted the sub frame etc all back on, wheel'd it out the garage to turn it around and back in and up on axel stands to attack the rears...........

Was flat out, so no picture of the front but I can tell you if it helps you sleep better, it looks the same as the other front arch pictures.

Moving on... Started the rear arch, got a lot off for two hours of grinding, so pretty pleased with that. Still got to get in all the tricky areas then that side done.

Only found two little sneaky cover up bodge jobs whilst at it, as I said, I've covered this myself but didn't strip the sealant off last time, hence another reason for me doing this job again. Anyway, back on topic, if you see areas that look like they gotton carried away with sealant, it most likely mean there some thing hiding/cover up underneath and here a fine example of that! :sad2:

At the rear small area, this will be easy to fix. :D

And here I knew I was in for a treat as was rather large lump of it that I'm still digging out! This section will be a bit tricky to fix, but no major drama. Picture does make it look worse than it is, but good solid when giving it a good stabbing and not rusted on other side when pealing it back which would explain why didn't noticed it when I was doing the sill as all good from the other side etc. :)

Apart from that, the rest is golden.

Well after nagging/borrowing a welder etc I decided it was time to update my tool collection some more and bagged myself a decent welder. Was in Brighton town centre when passed M/Mart so got the Mrs to pull over so I could pop in for a look, twenty minutes later walk out with one, Mrs was well happy. :wasntme: I was genuinely only just looking as been trying to get a decent second hand jobbie, but managed to blag myself a decent price. :D Had to be done.

Had a cancelation at the office so sneak'd off early to put some hours in on my forever never ending grinding....

So where am I at now four weeks on? Well, STILL GRINDING!

BUT, I'm nearly there. :D Spent about another two hours at it then got fed up with getting bits flying off and stabbing me on the face even with protection on, so moved on to removing the torsion bar so can reach the areas it's blocking, plus need to re paint it now after catching it a few time and getting over spray on. :ashamed:

Anyway, whilst under there I could see all these hard bits that's taken forever to try and get off, and as I've done such a long job getting 99% of it off everywhere I didn't want to get near the end and start letting the standard drop! So I switched the knotted wire wheel for the cutting disc and did this!

I got speaking to him and he said why don't you 4wd my 5 :D happy days as he even offered advice and a helping hand. So only got as far as looking into it as not wanting to do it this year.

So far your car looks amazing so far can't wait to see what happens next

Buy a crash damaged Audi TT, cut the floor with mounting point for the subframes out of the TT cut the 5 floors out then fit the TT floors in place! Simples! ;)

Ok I know its not as simple as that but its a way I would do it, this way would make mounting everything a lot simpler. Basically converting the underside of the 5 into a TT, use all standard VW parts and as minimal custom parts as possible
Something I have always thought about too doing a 4x4 5

Goobie
23-05-2014, 23:46
A lot of good info above. :agree: And there those bloody mark one golfs again, maybe it's a sign? Anyway, without going off topic etc, back to my build. :)

Got it back on all four wheels and rolling again, for now anyway.

Started with the chopping of my engine bay, I've cut out most of the "boob" section and left in the front part for the bonnet catch set up, I will properly be cutting more, but this will do for now till I bring my new engine set up to the garage as then I will know more on what's in the way and where to weld in mounts for it to sit on, more to come on that nearer the time. :D

Also, as I've been buying some more new tools, I finally got round to removing the rest of the sound proving off the floor using my new fancy heat gun kit.

So there we have it, I've just got to go round the inside with the wire wheel to remove the seam sealant then I can start welding it all up, things should start happening pretty fast from now on. :agree:

Oh, and as we all know I like todo things the hard way, I'm attempting todo/get body work done around me as I'm doing other things. Whatever I can take off and not needed to be on the car will be dropped at the body shop to be prep'd for paint etc, so as long as I can get the engine in correctly with everything in place in record time I could have a fitted engine and complete full body work within 4/5 weeks!

It came out alright I guess, I'm not overly impressed, I got round once of the main inside section then the little bottle run out. I didn't expect to get much out of it anyway, but I did do a lot of welding on the cut off panels to set it up, so really for a 60 litre bottle that wasn't to bad. :)

I did give it a quick once over with the sanding disc, I may do more, but at the same time, once I've painted and put sealant on it you won't see it anyway, but will prob still flat it some more and maybe give it another go over? See how I feel at the time after I've done the whole car. :scared:

Moving on, as I said I run out of argon and as I was in the zone I foolishly hooked up the c02 bottle I had that come with it and what a mistake that was. :ashamed:

I'm no pro, and this all a big learning curve as I'm doing it alone this time with out my welder friend to advice and tweak the settings etc, it kinda went down hill after that and just wanted to blow pin holes and penetrate to much as your see in the pic below, so before making any more work for myself I called it a day till I get my proper gas bottle next week. :coffee:

Got a couple of big sheets of metal in, so set about sorting out my rear wheel flintstones missing boot floor today. :D

I did toy with the idea of fixing in a carbon fibre boot floor, but seem'd pointless as wouldn't be seen anyway.

So set about measuring up the hole, cut my sheet to size then trim'd in the curve around the rear edge and cut it to shape, test fit, then drilled it up for plug welding.

Bought a orbital sander, stripped any and every clips etc out and been flat out sanding down the whole inside again for paint job number two.

I got my other engine, gear box, gear shifter, hydronic clutch set up all ready and waiting to start making it all fit, BUT, till the shell back at the body shop for the inside paint job I can't get on with anything else, but hopefully that will be by the end of the week, then I can seal and stone chip the underside then start welding up brackets etc to make my power plant fit. :D

Now for something a bit more interesting. :D

Car came with original engine, I gave that away, then dropped in the F7R, then sold that. It's no secret that I'm a big honda fan, but at the same time I love turbo engines. As stated at the start of this whole build thread, I want the best of both worlds, reliable day to day modern manageable car but also crazy high revving that can take a beating. It was always the plan from day one todo this conversion to a R5, so here we have it.

Honda K20a DOHC vtec 2.0 16V turbo conversion from EP3 Type R using the cable driven 6 speed box, hondata Kpro ECU, custom Mainfold etc matched to my current T34 turbo.

Standard block and gearbox in decent condition should/can cope with 500bhp at breaking point. My turbo shouldn't be to far off making near that. Plan, run it near that till it either blows or once I've rounded up other upgraded parts need to strip and rebuild the block to 900bhp capable.

As some of you may of seen when I've been to a few meets, I've been in a silver Type R, that was infact my donner car but enjoyed being back in one so much I ended up buying another one to break instead.

I too am a big Honda engine fan and the K20A is an awesome lump. Lots of options for power.

There's an some Aussie brothers competing at the World Time Attack Championship in Sydney for the last few years by the name of Benny and Jimmy Tran. They're running K24 with a Rotrex type supercharger. Their car is making a bit over 350kw (almost 500 ponies) and has been pretty faultless. Nice guys too.

Tadaaa:D might change plans though, evo 4x4 or front engine rwd gets my attention, wanted to be different (or the same as a few one here) and put the engine in the back but i'm affraid stability/handling wise wouldn't be too best...

So much has happen in the last six months, some good, some bad. :crap:

Nothing has really happen to the car since, main reason is a failed 12 years relationship which this build hasn't help the situation with at all. There has been times that has made me question weather to just give it all away.

Anyway, just to bring things and what's been going on upto speed, I was offer'd a 5 pretty much how I wanted which in the long run worked out to save me a lot of money and time then fit my turbo k20a set up into that, hence I sold a lot of my parts off end of last summer that I didn't need only to be let down at the last minute and now I'm really left in the sh1t.

I'm bit stuck right now with home life, career and trying to single handed buy another home, so short story is there not much to see for a while but I will be trying to get some working going on it in the next coming month now things are slowly going in the right direction.

Pull'd it out the garage Sunday and this is where I'm at. More to follow when weather starts to brighten up. :)

Bad times mate. If I was you I'd wheel that car right back into the garage and sort out your real priorities, then come back to it at a later stage once you're settled.
