Hey guys,

I've been part of the club for about three years now, and thought I'd start a project thread of my own.

I didn't want to use a GTT as a base car as they are becoming rarer, so found a good solid Prima to use instead of butchering a GTT.

Right the plan, I'm using modified RS Cosworth 4wd running gear and a Mitsubishi Evo 5 engine. The chassis will be modified to suit the running gear, i did think about using a sierra floorpan and shortening it to the length of the bodyshell. Instead I'm going have the floorpan fabricated to fit the engine, gearbox, diffs and suspension setup.

I'm using the cosworth running gear because the evo setup places the engine in front of the fwd axle, but with the cosworth setup, this will allow us set the engine and gearbox behind the front differential and lower in the chassis giving a better weight distribution :)

Over the past week I've been working on stripping the car ready for the fab work heres a few pics.

These are the wheels and tyres i'm using. The track of the car will be increased as will the wheelbase but all of this will be worked out at a later date when Dave receives the car.

Bodywork wise, it'll all be fabricated once the chassis is finished, and will be made of steel instead of fibreglass, and i'm going to attempt to utilise design cues from some of the WRC cars i.e the vw polo and ford fiesta but at the same time use standard GT Turbo front and rear bumpers. I know it sounds a bit nuts but its pictured well in my head lol :wasntme:

Cheers for the comments guys :cool: The angle i'm going to take with this car is to try and keep it looking as though Renault had built a 4wd wide arch monster :devil:

Engine wise it'll be slightly modified using oversized Wiseco pistons, Ridgeway connecting rods, ARP bolts top and bottom, and Kelford cams.

For the turbo I'm going to use a standard Evo X turbo, because of the way the engine will now be orientated in the car and utilise a standard manufacturer part for reliability and early spool up speed.

For the interior It'll be minimalist but functional, so i'll have roof lining, carpet, sparco buckets and harnesses and a full roll cage helping to brace the chassis for the onslaught to come :smokin:

I did think about having a full gauge set, but fancied in the end just having a single display unit instead :cool:

Funds wise this will be built on a "if i can afford it it'll be done" basis ;)

I was the same when i took her apart, was just imagining the brown death but was very suprised with the result :smokin:

Wow guys cheers for all the comments really appreciate them :) Constellas 205 only runs fwd due to the classes that he competes in, but he's packing over 600hp!!! awesome :eek:

I did think about rwd Brigsy but due to lack of weight at the rear and i didnt want the engine in the back 4wd was the best option, but don't worry the gearbox you see in the pics is purely for mock up, afterwards it'll be fully stripped down and rebuilt with a straight cut syncro'd large gear set capable of handling the power that'll go through it :devil: and the differentials will be getting worked on as well.

This car will be quick but also with reliability built in, so it'll be able to drive to the track, have the s@£t kicked out of it all day, then tootle home at a conservative 65mph :)

Did a bit more today. Started on the front and rear bumpers.

First the front. Opened it up to allow more air in for intercooler that'll be fitted. Wasn't as easy as i first thought, lots little nooks and crannys to get into and a s@£t load of dust lol :D

Rear bumper was a little easier, just the entire centre section out to maybe allow for a diffuser later on in the build, or not depends on how she handles.

The strip on the rear bumper will removed and be filled in, and the slots on the front bumper will be filled in as well at a later date, so they are both smooth, but in the mean i'll leave them be.

Took the spare wheel out and the frame to have gander underneath... not to shabby!!

Yea those are the guys i'm going to for the gear kit. i would love to go for a sequential box but don't think my funds will stretch to something like that :cry:

Make sure you gusset the chassis as much as possible, watch out for the rear floor pan where it meets the front floor pan under the back seats, I've seen caged 5s split a lot here when used properly!!!! :eek

Also make sure the cage fixes to the front and rear strut tops as the chassis flex a lot and you will get cracks with that HP!!!

i do however have a few concerns on this 4wd idea, which if you dont mind i would like to share with you:ashamed:

what bhp are you aiming for? as the initial weight of the transfer box, prop shafts, drive shafts, and steel bodywork is really going to add some weight to this, and thats before you fit the rollcage, which will need front/rear turret pickup points to brace /stop body flex, and additional fabrication works for transmision tunnel, you could end up high weight to bhp ratio, and thats also before you factor in transmission loss:( even if you pump out 600bhp+:D and at that level of boost no engine lasts long, deffo not if its going to be a track animal:cooter::smokin: you would be better of space framing it and plonking a grp shell over the top, if funds allow:D

as you may well know mine weighs in at 945kg with a f7p block, rollcage (pick up points on front /rear turrets, fairly light grp kit and polly windows in the rear half of car(nacar ducts to fit a later date , to duct cool air to inlet manifold) and 2x super light weight kitcar grp seats,and fook all else, apart from clocks and a steering wheel:laugh:

stu21's car is space framed and weighs in at 985 ish kg i think , of the top of my head, and his is space framed with the 2.0 cossie lump:)(lucky sod)

if it where me i would drop the 4wd and go front mounted engine /rwd with prop shaft etc, or mid engined rwd, for which ever lump you drop in;)

a bearded freind of mine, has a spaced framed reliant kitten with na 2.3 duratec front engined /rwd na 270bhp , weighs in 736kg, its fast !!! and cains a certain red pulsar not to far up the road which ive seen rr at 350bhp, weight really is the key here:) and you still have to contend with the fuel cell, coolant lines,brakes, which could complicate things further;)

just my thoughts on this, i will of course watch this awsome project thread unfold , and wish you the very best of luck for the project aka work/graft that lies ahead;):D:cool:

The cage itself will brace between all the strut tops and the shell itself will be strengthened at the back to support the rear differential :)

Hey HAndy, your build is extreme mate, and is one of the inspirational threads on this forum that has spurred me on to do this project, so in a way.... your responsible (thats what i'm telling the wife anyway lol) :D:D

The target is 450hp with 400lb/ft which should be ok for the engine spec that i have planned. I did think of having the car mid-engined but i wanted the space in the back.

So i discussed this with Dave who's fabricating the chassis for me, and i thought about rear wheel drive and using supercharged honda S2000 engine and running gear, but i really wanted tractable power. So what we have planned is too place the engine as far back as possible in the bulk head and place the front differential in front of the engine.

Also doing this allows us too drop the engine down in the car to lower the C of G and push it more towards the centre. Fuel cell wise I'm using a standard Evo fuel tank which will go in placement of the original just with the mounts modified for placement. The reason for this is the evo tank has the indentation to house the rear prop shaft and exhaust. The only piece that'll be internal to the car will be a small swirl pot and the lift pump and pressure pump will be external.

The arches themselves will be flared using original wings, and in the style of the wrc hatchbacks http://www.autoexpress.co.uk/volkswagen/polo/61819/vw-polo-r-wrc-competition-car-pictures/page/1/0

I've done the same as you but with a mk6 fiesta and cossie lump. We was going to go done the route of having it all fab'd etc but the cost was the same for a full chassis car.. It'll also make the car much easier to work on.

Anyway food for thought as they say lol.

Little package arrived today while i was at work, had a call from the wife saying "another big bloody box has arrived for you again" :cool2::cool2:

3" inlet and outlet, and sufficient capacity for the power i'll be running, plus scope for a little if i want it :devil: Measures overall size 31" x 12" x 3" core size 23" x 12" x 3".

So next week i'll be seeing how she sizes upto the front of the 5, but to be honest the fronts going to be cut and shut so everything fits snug :smokin:

As already mentioned have you thought about space framing it? Will be a lot easier, stronger not to mention lighter.. The amount of fab work you'll have to do to the chassis will cost a lot, for which you could easily build a rolling space frame for..

I've done the same as you but with a mk6 fiesta and cossie lump. We was going to go done the route of having it all fab'd etc but the cost was the same for a full chassis car.. It'll also make the car much easier to work on.

Anyway food for thought as they say lol.

The original monocque of the shell is no longer used for strength, its replaced with a tube frame picking up on suspention points and usally forms part of the roll cage. Like this mini below

Hey guys,

Wow that is a project and i'm sure he's got the same wheels as me :rolleyes:

A little update today, whipped the head off the engine today and took it over to a friend of mine who's going to strip clean and make it like new :) but sorry forgot to get a photo :crap: but here's one of the block, not to bad inside seeing that it's travelled all the way from the land of the rising sun.

The furthest cylinder got a little water in it but to be honest it'll be fine after its been re-bored.

Got the old girl up on stands as well ready to get the engine out, so if any one is interested they'll be a 42k milage 1400cc engine and gearbox avialable soon ;)

Off to see the fabricator tomorrow, so got the car packed with the gearbox, front and rear diff's and associated mounts, plus the mock up radiator and intercooler.

Plus stripped the inlet manifold down to bare minimum because he's going to remove the plenum and rotate it 180 degrees due to the orientation the engine will become.

Alright guys, a little update.

Took the engine out today, which wasn't to bad, and i've began stripping the bay of no essential bits and pieces. It looked pretty tidy to be honest, but this will soon change in August :devil:

Hi Matt,

yeah electric power streeing, being electric you can change the setting of the P/S. It's controlled via a potentiometer so is fully adjustable Or you can have it off ;)

Will do mate, it won't look exactly the same but it'll be along these lines.... low and wide :cool:

Has it been a while in the making then? Its just that the turbo looks like it should have an exclusion zone around the front of it :smokin: So should make a decent amount of power then :laugh:

Removed the wiring loom as well and was suprised how much cabling there was in one of these :p Happy to say the one that'll be fitted will be a lot more simple ;)

The only thing left to do now is remove the doors glass and front wings. Would anyone be able to tell me, are the doors held in place with small roll pins inside the hindges, if so is it just a matter of knocking the centers out?

Plus the front windscreen do you just push it out, or is there a trick to removing it? And the two side windows again is it just removing the seals around them? any help would be appreciated cheers guys :)

Managed to finally remove the fuel tank, at first i thought it'd be a two minute job...... nope :mad: but got there in the end. She's nearly ready now for the chassis to be worked on, and during that time i'll be stripping down the doors, and getting little odd jobs done, ready for when she returns :)

As for the windscreen, its bonded in and took me nearly 3 hours to get mine out couple weeks ago and that was already cracks so I wasn't taking my time trying not to damage it. :scared:

Hey guys, thought I'd do a little update. The car is ready to have the chassis worked on now, and goes next week so i'll update it and let you know how we got on with regards to planning.

We're going to see roughly wear the engine and gearbox are going to sit and how far back we can push it, plus what the wheelbase and track is going to be, and approximately where the seats are going to be positioned...... still in the cabin hopefully :cooter:

Cleaned up the unit a bit, and gave it a lick of paint, I think a clean tidy workshop helps with creating a nice car..... lol :wasntme: plus when the cars gone i'll be sealing the floor and painting it, so fingers crossed it'll reduce the dust problem :smokin:

Slide the engine under the car to get a rough idea on where its going to be positioned. We decided to place the front of the engine in-line with the rear of the strut turrets, so putting it way into the bulkhead, and behind the front axle.

Cheers Stu, I wanted it as far behind the front axle as possible but still keep it practical in the cabin. Once the position of the engine and gearbox has been sorted then we'll be looking at the wheelbase and track.

I'm after 450 at the hubs mate on the maximum setting, that's what the transmission will be able to handle all day long, if I push it any further it'll start breaking things :cry:

Cheers for the turbo though mate but with the engine being in a longitudinal position the turbo needs to be rotated 180degrees so I think the only type of turbo that would work would be an evo 10 one.

:D I'm gonna go for the smallest turbo I can use mate, so long as it's around 400-450 at the hubs that'll do nicely :D

Hi guys, went to Dave's today to see how the cars coming along and discuss the direction in which to take. The engine is in its final resting place, and the front differential and frame will be set another 80-100mm backwards than in the pictures.

This is means that the sump has to be slightly modified and at the same time we'll be increasing the capacity..... more lube is always better :wasntme:

Another plus is that the engine sits below the bonnet line :cool2: snug as a bug :)

The inlet manifold was causing a problem, but came up with a plan to remove it from the flange and turn it upside down so its facing the correct way.

It was a real good purchase, I haven't shown it in the pictures but all the glass and doors are removed now, and all of the surrounds for the windows are solid, so really pleased with that. The bottom of the doors could be a little better but I'll soon sort them out.

I'd love to do the work myself, but I don't possess the skills or equipment to do it, plus Dave who is doing the work for me has more than enough experience to carry out this conversion :devil:

Yea there are some fantastic projects in the club at the moment :D:D I may even get to make it to ND next and finally meet some of you guys :) the 5 won't be finished by then though :cry:

This is a great project love all the work going into it love the idea. Evo engines are great and bhp potential is great with them. If yo u need any evo parts let me know I have a couple of friends that break evos up for parts quiet regular :-) comes in handy for myself

Bodywork wise it'll be wide arch, and custom fabricated around the wheels. I'm going to go for a look like the current WRC cars.

The rear axle will be a sierra cosworth setup, with a standard viscous rear differential slightly modified by Bara motorsport to handle the power output.

Dave who is building the chassis for me, says that another project that he's starting soon is a Focus running a thousand HP supra engine and R35/R34 running gear :eek: MENTAL!!!

Hi guys,

A little update on the car. I got the inlet manifold sorted from my mate Chris, I'm going to use an Evo3 manifold with the mating flanges changed to fit my engine and house the injectors, doing it this way rotates the inlet so its facing forwards. So the flow of air will be straight out of the top of the intercooler and into the inlet :) perfect minimal length boost pipes.

Turbo wise I've purchased an Evo10 turbo with delivery miles, so i was happy about that :D The way the turbo will be positioned on the manifold will have it facing forwards and the outlet from the compressor facing vertical, so it'll be straight out of the top of the compressor housing, 90 degree bend facing forwards, and straight into the top of the intercooler, again minimal length boost pipes=minimal lag :smokin:

The front uprights have arrived as well and the front driveshafts are inbound as I'm typing, so Dave can finish off building the front up and can order the shock and spring adjustable coilover setup from AVO.

The wheelbase would of increased slightly, along with the track width, so I'll have to come up with the final idea soon on how the arches are going to sit :confused::confused:

Yes mate, this was one of the first things that was talked about. Once the chassis has been fabricated then there will be a cage installed which will pick up off the front and rear turrets and the floor bracing the shell together. :D

Plus i was thinking of having the seams stitch welded for extra strength, do you guys think it's worth it?:confused::confused:

From the pictures you can see that all mounts need final finishing, all the edges and mounts will be rounded and look as though they are oem.

The engine side braces are unfinished at the moment and will have extra bracing just underneath the main support creating a triangular shape.

A lot of the work has gone into the sump. At the front as you can see a small section has been removed to accommodate the front subframe. At the back of it though a larger section has been fitted to hold more oil. The oil pick up and everything inside still retains all the standard Mitsubishi equipment.

This is one of the main points we wanted to achieve having the engine sitting as far back as possible to eliminate as much understeer from the start.

The engine is off center slightly to accommodate the front prop shaft and differential, but the way it is angled means that the end of the gearbox will be perfectly central so the rear prop shaft will be nice and straight.

Yes mate, I haven't taken a photo of it but it is quite close to the bonnet, and it'll be locked using two lockable flush aerocatches on either corner.

I managed to order an exhaust manifold that has a 4G63 flange and the correct orientation for the TD05, fingers crossed that'll be here mid next month.

With regards to the exterior I've decided to utilise standard GTT parts and modify them to fit the extra width of the car. I know it sounds a bit bodge it and scarper ;) but honestly it'll have a high quality oem style finish to it :smokin:

a friend of mine has just finished his maxi build. 7 years. 7000 hours and 93 grand. body is exact rep as the original maxi but the engine is pushing 500+ hp. its a marvel just to look at let alone drive :cool:

The transmission is mocked up for the fabrication of the tunnel to begin plus we tried the seating position, and lets just say :sad2: someone ordered the incorrect size seats DOH!!! :dearme:

My frame was a bit to big for these so i'll have to sort these out and order the bigger size :wasntme:

So the next stage is to finally fix in the pedal's and seat and fabricate the bulkhead and transmission tunnel...... oh and order the correct size seats :laugh: its amazing how easy you gain weight as soon as you break the 30 barrier :laugh: time to get my arse down the gym :ashamed::ashamed:

A new water housing has been fabricated and a remote thermostat housing has been sourced to make it more accessible for ease of servicing.

The turbo is a standard Evo X TD05 unit, which is sufficient enough for what i need it for The injectors and fuel rail are also en-route, so we can finish off the inlet manifold by welding in the fuel rail supports. I've used Injector Dynamics 1000cc units and an Aeromotive billet aluminium fuel rail, i'll get some pictures up when they arrive.
