once fully cured its amazingly resilient, if you look at the inside of your front window rubbers where the glass runs you will find a flock coating there,
remember floatex carpet from the 80's, that was flock too

What ball park would a set of front and rear door cards be?
it would totaly depend on the condition of the cards but between £100 and £150 for a set would be ballpark as they will have to be stripped back to bare card, all adhesive removed, any repair work done, the surface sanded then sprayed with epoxy, cured, sanded down again and then flocked, will certainly do you the best price im able to though as im trying to build a good reputation and get a good portfolio of work together

Thats a discount price for forum members so you can get yours done for the same price, dash would need to be fully stripped like the one shown

to be honest i would advise against it, the adhesive and flock will close up al the gaps between parts so that the flap wont open/close nicely and the switches stand no chance of working, there was a chap over on renault5gtturbo.com who had his done by another company who just went ahead and flocked all the plastics as well for him and he was left with a dash that none of the switches would work on, my advice would be to flock the vinyl part of the dash and the visor over the instruments and if you want the rest in black to match either paint or vinyl cote it :agree:

your best option is to wrap it in plenty of bubble wrap and then either put it in a box or wrap it over the top with cardboard, courier wise the easiest option is to book a parcelforce 48 service on their website and have them collect, you dont have to put in dimensions and it should cost less than £20 :agree:

concider it a practice run, now you know how it all comes apart it will be a lot quicker

started work on some door cards i had to see how viable refurbishing them would be,
first step stripping off the covering with a heat gun, a scraper and lots of patience
http://a4.sphotos.ak.fbcdn.net/hphotos-ak-snc7/381521_284353818278288_265290366851300_803787_1179 39659_n.jpg

the cards have the quite common damage of the arm rest having collapsed so i will also be trying a method i have come up with for repairing them
http://a2.sphotos.ak.fbcdn.net/hphotos-ak-ash4/382641_284353368278333_265290366851300_803784_6517 85704_n.jpg

next i had a look at getting the flock in a suitable color for them, the nearest standard shade is shown below on a test piece (old bog roll) unfortunately it wasnt a great match and as you can see by the highlights along the edges it has a more shiny finish like a cheap tesco suit:sad2:
http://a6.sphotos.ak.fbcdn.net/hphotos-ak-ash4/379933_284353711611632_265290366851300_803786_1378 087813_n.jpg

so there was only one thing for it, i custom mixed flock to get a closer shade with the less reflective finish i wanted, allowing for 20 years fading of the fabric and a bit of dirt i think i have a pretty close match, a more upmarket test piece this time in the form of a used tape roll

cheers for the comment, i hear what you are saying regards the speaker cover tabs and i could do replacement tabs from aluminium that bond inside the rear of the door card but to be honest the best method if they are broken would be to bond the grills in place as they dont need to be removed from the door card, they were just fitted that way by renault to reduce manufacturing costs and it would cost a lot less for the same result

got the card fully stripped today, the vinyl ones are an absolute nightmare to strip, this one card took about 3 and a half hours to get it all off
http://a2.sphotos.ak.fbcdn.net/hphotos-ak-snc7/377112_284876358226034_265290366851300_805049_1114 808555_n.jpg

even after using a heatgun and pliers to pull off all the vinyl literaly milimetere by milimetre to avoid damaging the card it still left a few patches of the backing cloth so these were removed carefully using a blowtorch, at the same time the blowtorch was used all over to melt the surface of the resin used when manufacturing the cards to give it a smoother finish and to get rid of any fluffy residue from the backing
http://a8.sphotos.ak.fbcdn.net/hphotos-ak-snc7/377824_284876298226040_1632290754_n.jpg

there are few problems in life that cant be solved with a pair of pliers and a blowtorch

i am aiming to be able to offer this as a service once i have completed the work on these cards and have a good idea of how much time is involved in the process of preparing and flocking a good set and costs and time involved in doing various repairs that may be needed, i will then be able to quote people on the basis of the condition of the cards supplied to be done :agree:

some more progress today, repair / reinforcement panel cut from thick glassfibre sheet
http://a2.sphotos.ak.fbcdn.net/hphotos-ak-ash4/388902_285440718169598_265290366851300_806237_1723 134240_n.jpg

smothered in some particularly strong adhesive used in the composites industry
http://a8.sphotos.ak.fbcdn.net/hphotos-ak-snc7/379879_285440621502941_265290366851300_806236_1445 050549_n.jpg

clamped on to the damaged arm rest with a plate on the outside to compress the damaged part flat whilst the adhesive sets bonding the glassfibre plate to the underneath, will be left this way for several days until fully cured
http://a6.sphotos.ak.fbcdn.net/hphotos-ak-ash4/383078_285440531502950_265290366851300_806235_1268 324809_n.jpg

other side door card has also now been stripped and cleaned

found 3 more areas of damage on that one underneath the vinyl

still pondering over the best way to repair these splits as they are all on curved areas of the door card

Phoenix Autosport

more progress on the arm rest of the first door card, removed all the clamps this morning, seems to be very solid certainly stronger than a standard card,
underneath of repair on back of door card
http://a7.sphotos.ak.fbcdn.net/hphotos-ak-ash4/379153_286381041408899_265290366851300_809091_8784 88409_n.jpg

top of the repair some adhesive had bled through
http://a6.sphotos.ak.fbcdn.net/hphotos-ak-ash4/393512_286380958075574_265290366851300_809089_2066 870175_n.jpg

gave it a bit of a cleanup to get rid of the excess adhesive
http://a5.sphotos.ak.fbcdn.net/hphotos-ak-ash4/375259_286380798075590_265290366851300_809086_1725 219011_n.jpg

didnt want any signs of the repair visable once flocked so i skim filled it

and sanded back to restore the original shape of the arm rest once flocked no one will ever know (so long as they dont read this lol)

Wow. Alot of work there.
Could be worth taking a mould of those 'bare' door cards before flooking them. Then you could make OE shaped carbon/fibreglass ones too :agree:
It would almosts be quicker to lay-up a fibreglass door card each time, rather than stripping the material off :)

something like these :)
http://www.phoenix-autosport.co.uk/images/dc_painted.jpg
way ahead of you but these still need the molds making and fixings sorted etc.. etc... , cost will be far higher for them than a refurb of card ones though as they will have a higher material cost and take a lot longer

im only spending a little while each day on the repairs at the moment due to other work, just doing them to get an idea of time and costs involved

agreed they would look classy in carbon but i dont have any plans for doing carbon versions at the moment as the cost would be much higher than i think most people would be willing to pay :( glass fibre replicas flocked will be nearly as light though

to be honest i have never heard of anyone complaining about flock fading, because the fibres are end on it doesnt reflect the light so appears darker than it would otherwise be and we also pigment the adhesive black so that it effectively gives it a black basecoat under the flock so this also helps absorb any light hitting it :)
