I did have a write up on the old site so thought I would start up a new one now more is going on.
Ok, heres a quick write up of my on and off project for the last 5 and a half years now. I try and get it done in bits and enjoy driving it in between and this year is another work year. Car started as a rusty tungy grey and got resprayed by me and a m8 in 2007.

Bonnet is no where near as good as it looks in photo, has a small crack in the laquer at bottom of vent and alignment has never been great with it (hope thats the bonnet anyway) Have a spare that just needs spraying up.

This years task is sorting the engine bay out, it wasn't resprayed with the rest of the car and is the last bit that desperately need doing as door shuts and all other bits got done with the original spray. Rust is the main reason :(

Will also have to sort this bit out when respraying the bay just to make it more difficult

To go with that its time to put the interior back in, i now have a full interior but some of it isnt good enough to go in, inside was sprayed black when outisde was done blue and i liked having it stripped out for a bit but everytime i see a 5 with a nice interior i want the same. Drvers seat is ragged but passenger is good.

Latest work is now underway on the ORB, massive thanks to Tony for coming out and helping getting the engine out, you're a star! Once the engine was out I have gradually started taking bits off poking and prodding to find out what is solid and what is not. Its a complete bodge of repairs in the bay and is not looking good at all, I think this will be a lot more work than expected. Heres the photos i just sent to my welder m8 so they still have comments on them.

Got a bit happy with a pair of pliers in last pic, was a 5p sized hole before. O well, has to go :)

So looks like for starters i need new headlight surround and back panel on drivers side at minimum, maybe the whole thing plus new inner wheel arch panels. Really dont know the proper name of the panels so if someone wants to clue me in be my guest :)

Normal gtt rust there mate. Bit of mig action will get that sorted in no time! Bit of paint, por 15 the arches & jobs a gooden for next 20 years :)

looks like it's has a light front ender at some point in it's life. it's always a shame to see a clean 5 which is being eaten from the inside.

ok,

the bent up bit is an inner wing support, around £120
the big hole is in the flich ( inner arch to you and me) around £90

looks like you could get away with keeping the upper slam panel (panel lights go in)and cross member

prices are from renault as they are not available any where else and are special order from france, they've probably gone up in price again and it doesn't include vat :eek:

Thx Brigsy, thats encouraging! Tricky, your a star, thx for the info and prices buddy. Those panels aren't cheap are they! Will have to do our best with sheet metal in some places i reckon, will look just the same once finished anyway.
Hopefully get out with the grinder shortly rather than just poking away at it, just want that sun back!

Its James's old VNT so hoping for a nice improvement over the old hybrid. Not really part of the original plan for this round of work but its not like they come up every day.

Also Mike delivered my new front end, thanks m8. Here it is how it was delivered.

Gave it a good wash and as always had a dig at any rust, all was just surface rust apart from 1 part behind the cross member, below drivers side wheel arch.

All in all though it is incredibly strait and exactly what is needed. Will prep that all up over the next few nights. From suspension turret back is now about prepped in the car and is very solid so almost ready to off with the old and on with the new. Should be interesting :smokin:

Also removed anti perc fan wiring and labelled up all the engine loom as it had no connector block. Just need to get the connector and a diagram now and that can all be done.

Quite a big update now then.

Last week i finished getting all the front ends prepped up and started cutting through the seam welds on the passenger side from the previous owners bodge. Got it as ready as possible and on saturday morning we set to work on what i thought was an imposible mission. Remove front end, repair holes on new front end, line up, weld on, primer and spray in our large time window of 1 day.

Amazed how easy it was to get the first few panels off, this was 8:33am

There was a little bit of unexpected extra work as the very end of the chassis rail was shocking that was on the car, luckily we caught this before removing all the chassis rail from the replacement front end. Luckily it was only the section after the wiring has come out so wont effect rigidity and it was decided to cut the very end off and use the good end from the donor front end

No going back now so on with the replacement front end and a quick tack on so we can drop wings and bonnet on and have a look.

Lined up very well, tiny jig and a poke and on with welding up, about 2:15 now so still on track.

Pics stopped around now for a bit as was too busy but finished welding up, protected the welds and decided due to my hate of sealer (think it ruins the bay) we smoothed it all up a bit quick skim over and onto primer and painting. Heres half way through painting which is next pic i got :(

The painting was done from a rattle can as the main goal was get rid of all rust and have a good strait front end, was a special order from my mates bodyshop supplier for a proper match, unfortunately the last can was a bit of a spitter but its tidy enough and most importantly at this point no rust :P

And heres the end result, 18:38 loads of time to spare but pretty damn knackered.

It wont win an award but the rust is gone and all seems good. At the end of the day it will hardly ever be seen but good peace of mind.

Now time to concentrate on engine.

Thanks guys, might start putting a few bits back together tonight hopefully. Easy to write off the lesser known people in the club I think Trev.
Need a new clutch and flywheel unfortunately as there is bad uneven wear on the clutch, did not take long and wasn't driven hard :(
Bonnet has been taken away to get the crack around the scoop fixed and resprayed. Probably wont get it back till next month but no great rush as have a temporary one.

I don't think it's anything to do with being lesser known Dave. For me it was the length of time it had taken you to get from the start (when the car was grey), to the point you discovered the nasty stuff at the front end. And the fact you'd done all that exterior work only to find that it was buggered under the skin (and then the amount of work that was going to be required to get it straight from that point).

So I simply thought to myself at the time that it was 'unlikely' you would see it through. It looks like you are so I thought I'd congratulate you hoping it might give you some encouragement. :)

Very fair point m8, it has been a pretty slow journey, normally because im too eager to drive it again so I put other work off for a bit like I did with the engine bay. Next week I will start dropping in a lot of what I have removed around the bay in and then its down to someone that knows what there doing from there as it will hopefully be trailered up to Tony :)

This may come as a shock to many but finally the orb moves under its own steam again! :cool:

Tidied up a bit more around the engine bay and then Marky Mark and Mike came down for half a day of top work which saw the new flywheel clutch and gearbox get mated up, all dropped in the bay, piped up, wiring sorted and firing up off the key after a few false starts due to wiring (mine :) ) Other than 1 12v feed to starter though, all dash lights and gauges work much to my surprise after fitting the new wiring block, ticks over lovely and smooth and the soft pedal conversion makes the paddle clutch nicer to use than the old green box with a better biting point too.

Thanks guys, like you say westy, very daunting at first although getting the engine in was more daunting for me, thats why I got the pros in to do it. As for getting on the road due to money I dont see it being before August. My car budget is well and truely used up for this month :ashamed:

As you probably noticed, there is no intercooler on at mo but I have done a deal with scotty for the twinpass intercooler so I can grill mount it and not have to chop any of my precious new front end :)

Hopefully have that in a few days and will try and get the pipe run made up by an exhaust place rather than using too much silicone hose bends and joins and what have you but will have to sum up costs and benefit before making a final decision on that.

Just got to go round and replace a few horrible looking jubilee clips and zip tie a few little pipes so they dont shoot off and look at when its realistic to put in for MOT :smokin:

Received my new intercooler from Scotty (thx m8) its a twin pass, its a pretty tight fit and may need some modding. Sat how it is in pic the outlet is butted right against the headlight surround base. Although it can push over a few cm It is always going to be tight there especially with the 61mm outlets needing huge pipes which would need to be stepped down a lot to get on the small outlet of the VNT.

So I think - get the outlets cut off and get some curved 52mm outlets put on so it can sit in same location as pic and the curved smaller outlet will clear the bottom of headlight surround. Bottom outlet should be nicely inline to go to VNT and top should be good for an almost standard boost run to carb top which I had started to dummy up in pic.

Does this sound like a good plan? I am only looking from a good common sense POV and not a cooling POV so cooling guru's please tell me if I should change this or you have a better option.

I like the tidier idea of swapping the inlet/outlet to smaller 90 degree pipes to suit the car, rather than chopping the car itself:cool:

Spoke to a local engineering place today, they said custom bends in ally would be mega expensive so instead they are going to cut the 61mm outlets right back as far as possible and put some short length 52mm outlets on which should give me enough room to get a 90 degree silicone hose on without the need for chopping anything. They quoted £75 which is worth it to not take an angle grinder to the car I think.

Sounds like the better plan mate, you dont want to be hacking away at that freshly welded in front end;) plus if you ever change your mind can go back standard.

when do you think youll be getting this done?

Ended up getting the intercooler outlets cut back and ordered some 60mm - 51mm 90degree reducers and some other new silicone hoses for boost run also. They should be here in next day or so but got intercooler back yesterday.

Also got some new windscreen washer jets and need to replace aerial also as it looks terrible. Anyone got a pic of a standard aerial? Not bothered about it having to be standard but will see if it looks good :)

Hi Dave, I will be up the farm tomorrow if you want to collect an aerial. Make sure you give the inter cooler and make sure no swarf has got in.

Intercooler fixed in and piped up, just needs Jubilees on top pipe as i ran out. Only problem is air filter looks difficult to get to front, may have to go back standard position and also one of the water hoses is pushing on the radiator fan protective bracket. Is it ok to have it like this?

Hi Phil, with a good dose of luck I am hoping that next month may be MOT time, have to see how money goes. Just got the horn to sort out, get 100% happy with hoses, final check of wiring and then panels can go on and its MOT time.

One day I might even make it to the surrey meet. :laugh:

Id relocate the header tank to the scuttle, will give you more room for the air filter. The bottom hose is always tight, i wouldnt worry too much just keep an eye on it.

Andy, I will keep you posted on twinpass, unfortunately I don't have a temp reader so wont have much useful information although if we do a rolling road at some point they monitor temps don't they?

Got a bit done today, all the little jobs, new washer jets, tubing and fluid, tighten all the bits I had left loose around the bay, fit air filter properly and then I got on with making her look like a car again!
Placed on the wings, put bumper on, indicators. Was interesting to see how well it all fitted together. Bumper sat pretty strait with no effort, doesnt hang like it did before. Wings when pressed down into place (didn't have enough of the wing clips for bolts) align very well with headlights, no overhanging. Only bit that doesn't align well is gap between passenger wing and door and that is probably from when I had to re drill the hinge.

After that decided to see what electrics work or don't work as the case is. Radiator fan has magically stopped working. No idea why. All that's happened since it worked is intercooler is now in place. Header tank water level raised a fair bit and temp gauge went up to 3rd line. Shut it off at this point as its always in by then. Horn doesn't work and neither do fog lights. Before everything was taken out there was a ground from horn directly to battery and loom was battered so replaced it hoping to solve problem but hasn't, will check all with a meter soon for a better idea. Headlights work but not properly, probably just bulbs.

Mainly worried about radiator fan, any advice appreciated :)

Thanks trev, you were absolutely right. Took ages to get all the air out. Didnt realise an airlock would make header tank fill up but got the car out again last night and was doing same thing, filling the header tank but once I started bleeding it started to drop the water level. Had to keep shorting rad fan switch as air was just continually coming out for ages but once I reconnected the rad fan switch after bleeding it happily kicked in by itself so air must have been in rad.

Just left now with electrical problems. Got some new bulbs off Mike and now all bulbs at least work but drivers side are very dim. Thread in 5 gtturbo section about it but any help appreciated here also. I think as a test I will get a long wire, screw it down with earth wire below headlight and run strait to battery negative. Im pretty sure its well grounded but this will give me the definitive answer on that. Cant get my head around indicator though, it either does nothing or stays dimly lit all the time. Is there anything other than earth that could affect all lights?

Car went in for MOT on friday and pleased to say it passed. Few little advisories worth sorting, this rear wheel bearings have been on almost every MOT advisory I have had so may do them soon. Only got temporary bonnet on as my m8 is holding on to the proper one until I take the car back for an under-sealing and very slight colour change. For now it will do so here it is after a quick wash just before MOT. Just gotta find out why there was no boost on way to MOT centre now!

Thanks Tony, much appreciated. Think I have found the reason for no boost now, tightened up all jubilees, had a little look around and then found that the outlet on left hand side of carb top had a pipe just dangling down behind engine. Decided it is meant to go to dash boost gauge so fished around for connection found it and plumbed in. Got to wait a week for TAX and insurance before I will know if all is now well :cry:

Very happy for 1 weekends work, boy did I ache afterwards though and I only done the donkey work! For those interested it is the same base colour as you might tell in the pics with bright light with a few coats of candy cobalt blue - most noticeable in the darker pics like the pic with all the parts scattered in the body shop and a clear laquer to finish.

I finally have some seats for the car. Picked up a full interior from another 80s hot hatch including some very comfy recaro front seats for less than a good Renault 5 drivers seat. Shows how the prices are getting silly really. Now just need to fit them in. Sliders are on base of seat with a bracket sticking out to mount a subframe on so should make it nice and easy as just need a solid frame to bolt to mount and car. Also took the carpet out to be properly jet washed this time, amazed how long the water ran brown for....

Absolutely right m8, suppose the gte badge is a bit of a give away if you can make it out. They were taken out of the car when it was pretty much new and been stored ever since. Can't wait to get them in now.

Finally got loads of bits done on the car. Relocated air filter on Saturday night to just behind the front bumper as was next to turbo, then set off nice and early next day, just before 7 to get down to Marks to set up the VNT. Was up to this point stuck at 10psi and not giving full boost until very late, was pretty dead. So, quick check of the jetting and a fiddle with the VNT and off we went for a test drive. Only took 3 attempts for Mark to get it kicking in perfectly and boosting around 14psi. Already quite lively that's for sure!
Had a quick feel of 20psi due to a very sensitive bleed valve, wowzer. Dropped back to just over a bar and really did feel quick, much better than my old t2/25 at 18psi that's for sure, especially considering the heat today. Other jobs tackled, broken mixture screw and fit some Koni's up front with new strut top poly bush's. All credit to Mark, transformed the car completely.

Good drive home, temperatures staying nicely under control on a very hot day. Might even take a pic at some point :)

Glad to hear you got the VNT set up. You'll have to take us for a demo when I see you again. Really interested in seeing the difference it makes. :)

Will do buddy. I'm currently in the process of extracting a sheered off water pump bolt from head. Its a bit tricky, but should be sorted soon.

Finally got loads of bits done on the car. Relocated air filter on Saturday night to just behind the front bumper as was next to turbo, then set off nice and early next day, just before 7 to get down to Marks to set up the VNT. Was up to this point stuck at 10psi and not giving full boost until very late, was pretty dead. So, quick check of the jetting and a fiddle with the VNT and off we went for a test drive. Only took 3 attempts for Mark to get it kicking in perfectly and boosting around 14psi. Already quite lively that's for sure!
Had a quick feel of 20psi due to a very sensitive bleed valve, wowzer. Dave glad you finally got the VNT setup on your car to how you want, goes to show how different engines behave differently with different component's. You remember what it was like on my setup and with it just bolted on to your setup was a lag monster or no boost. Yet on mine :burnrubber: . We will have to catch up soon looking forward to seeing the ORB

Thanks guys, appreciate the comments. James, you're absolutely right and Mark was saying the same thing about his when he took his VNT off his car perfectly setup and put onto another and was dead. Definitely catch up soon, I'm still hoping that when we do you will still have your rear engine beast and it will be on the road :smokin:

I hopefully wont have the rear wheel drive at that point due to trying to sell it at the mo and lack of funds to complete. Defo have to catch up :agree:
