1990 tungsten/first rebuild

I havent bothered with the 5 since my engine failed but today I started to strip down the bay - getting ready for the engine removal this weekend.

going by what you guys have said, the low oil pressure could have at the very least spun a bearing.

So I bought a completley standard bottom end from djinuk - my plan was to rob the crank from that and rebuild my lump.

When I was removing the bottom intercooler pipes I noticed some strange shrapnel in a pool of oil under the oil filter :cry:

****! looks like a conrod tried to escape :eek:
I tried to remove the sump to get a better look but It has took a severe beating and 2 of the bolts are impossible to remove due to dents!

so my plan now is to completley strip this engine to see whats salvagable, then to rebuild the other good block I have in time for summer

It would be interesting to see the whole conrod as it would appear that the big end bolts just gave up? Everyone likes a bit of engine carnage. ;)

I will be dismantling the block completely tomorrow to try and figure out what went on and to see whats salvagable so will get some detailed pics of the rods/crank.

I am gutted tho, as I wasn't even giving it death when it let go

It will just be a standard build mate, but with the 285 cam,vernier out of this engine (if their ok that is:confused:)

Did the nuts just work their way off, as the bolts seem to be in good nick (apart from the bend in one)?

Does look like the bolts worked loose, maybe not torqued up correctly.

Thats what i was thinking, i didn't bother with new nuts on my last re-build looking at this i wish i had:scared:

I was tightening the conrod cap up once when one of the studs snapped, was like chocolate, i took it as blessing in disguise.

I had replaced the piston rings and main bearings the month before.... re-used the nuts and bolts though, cant rember what I tightend them to though

main caps 65Nm.... big ends 45Nm.
check your torque wrench is ok though. mine recently went well out of calibration - so much so i actually snapped the main cap bolt clean off trying to get to 65Nm....

took some time today to sort out my replacement block. removed pistons & liners before bolting on my head so I could clean it and give it a lick of paint

After a few hours elbow grease I am pretty pleased with how it looks now. :smokin:

halfords vht red paint if i ever saw it.. get some vht lacquer mate aswell.. that paint scratches off (try it) , looks like your getting there though buddy :D

Shouldn't be long now, got bearings and gasket today so just need to drop pistons to engineers to get new rings fitted and liners honed

Just waiting to get the pistons back from getting new rings fitted/liners honed then I can get started on building the engine up.

so today I got all my hoses and pipework cleaned up along with fitting new wishbones, ball joints and a polybush kit....and by the looks of it, was long overdue :eek:

I have struggled for time so progress has been non existant the last few weeks! Untill now :smokin:

I have at long last picked up my pistons & liners so I can get started on building up the lump this weekend:D

I have degreased and washed down the bay ready for a bit of paint and also fitted a new speedo cable.

well after another busy weekend the new engine is in the 5 :smokin:

I had de-rusted and painted the bay along with the front end before dropping it in- although paintwork is scratched to buggery in places where I was struggling to get the block to mate with the box!

got all power and oil connections back on, with decent oil pressure building to 50psi on turnover. but have a flat battery now:cry: so will have to wait a bit while it charges so I can hopefully get her running again - I cant wait :D

I have always wondered what it must be like trying to put the block back in with the gearbox in situe, was it a case of you could have avoided scraching the paint work or did you kind of have no choice?

just asking as the last few times my engines been out I have managed to pull the whole lot out and back in again without so much a a light scrach on the paint work.

It's easy doing it with gearbox still in the car, just remove the crank lower pulley and 19mm nut and you should have enough clearance to get it in and out without scrapping anything:agree:

tbh IF there is a next time I need to take it out I think I will take out the box aswell..

The time I spent arsing about trying to line things up I could have dropped it in with little hassle......

I could definetley have prevented some of the scratches.... I left the blanking bolt in the turbo elbow, and I had the gearbox/engine stedy still mounted which obstructed me a bit ( it was dark and late so didnt see or notice it) :brickwall: ....... schoolboy errors! but learning all the time so will know for next time :laugh:

I had it running for 5 mins to check for leaks!..... it sounded awesome:smokin: I have ditched the raceland mani and have gone back to standard, so that coupled with the sidey and a bit of advance on the cam...... its like an angy little scooby!!:crush:

Top work, we live and learn, I once was pulling on an engine from above on a mates five for probably 10mins thinking wtf is it stuck on, only to find we hadn't taken the gearbox selector rod off:ashamed:

We totaly bent the selecting mechanism on the gearbox not to mention the selector rod:laugh:

It takes one or two goes then you have it down to a fine art.

So far I have had a brilliant and bad day in the 5 today!

went out this morning, filled it up and went to rack up the miles on the new engine. Went on a 60mile round trip. Engine ran flawlessly all the way there and back... untill I got a mile from home:(

crawling through the lunchtime traffic I notice smoke coming from behind my guages and before I can switch it off.... I get a BANG out the sidey, engine dies and electrics are non existent! I push it to the side of the road and up the kerb.

Looking under the bonnet there is smoke/sparks coming off the neg terminal on the battery so I quickly disconnect it. I was desparatley looking for a short somewhere but I couldn't see anything:cry:

So Mr RAC came to the rescue.....and its the starter motor that is shagged. with it disconnected from the battery all electrics returned, so we bump started it and he followed me home - Relieved that was the cause is an understatement!

So thinking I may avoid second hand starters from now on :laugh:

ok, I got a used but vgc starter off a mate and fitted it on sat.

and seen that I was missing an earth from gearbox to chassis so I put that back on.

I have been using the 5 daily since Saturday but today I have the same symptoms as before. The starter power cable causes sparks when connected to battery. I needed to disconnect the starter power lead to regain electrics and needed another bump start to get me home :(

I am going to remove the starter shortly to see if it is goosed or not and have a look at the wiring again.

has anyone ever experienced this?

found the problem :D

I removed the starter and all associated wiring..... turns out that the main power lead was fouling on part of the downpipe (only bit at the bottom with no heat wrap) and had melted through.

fixed the wire with tons of electrical tape and re-routed it to avoid the downpipe - and she runs again :smokin:

well the new engine has been runnung well, and has at long last done the 500 mile run in:yeah:
I completed a scheduled oil and filter change today :D...... and I also have a new addition:devil:

a nice T28 with .49 rear to replace the T2/25. I have been waiting for the rain to stop so I can set the boost up properly - the last week has been awful here:cry:

so I have dropped in a 0.9 a/c and with previous second stage mods I am fueling good for 22psi:burnrubber:..although I want more now:laugh:

the t28 has completley changed the characteristics of the 5.... going from a pretty nippy/responsive wee car on 18psi on T2/25, to a complete rev hungry lag monster:laugh:

pulls gently untill just over 4k then Boom 22psi , seems only a split second untill it bounce's of limiter and I need to shift!

so I have had to raise the rev limiter from 6k to 7k but I may need to raise it further as it keeps wanting more revs....

Shes sat unloved in me shed and has been since september, ive been busy doing a loft conversion which has basically turned into me doing the whole house bar the kitchen and bathrooms, building inspecters can be very annoying:mad: couple that with another baby and lots of work and ive had no time for her, hopefully in the summer ill tinker with her got to get a new turbo though, more expense:coffee: take it easy bud

yes im very happy with the turbo... once it gets going, the pull of it is fantastic!

With it fitted I seem to be getting better mpg as I am not boosting as much, so that is a bonus too :smokin:........... but on boost - the fuel guage drops fast :laugh:

Yep it'll do that lol, I found that a little boost out of corners caused me to keep my foot down for sh*ts and giggles and that lead to worse mpg lol

back to the tinkering again :(

drivers side wheel bearing was totally fecked (thanks to advice in tech thread), but when I was stripping down I also noticed a destroyed ball jointand a spit boot on the driveshaft - easy fixes though:agree:

But now I am not getting any more pressure than 10psi at the manifold:scratch: My home made actuator bracket was flexing toward the waste gate so was reducing turbo pressure. So I now have a new bracket made up which is holding, I have wound the actuator rod so it will move no more and still I am only seeing 10psi.

I have checked for boost circuit leaks, and also for split vac pipes- replacing a couple of them...next step is the actuator. Is there any tests I can do with it to see if this is the cause, or is the only way to replace it and see if more boost can be had?

boost is now sorted!...... and after some more carb tweaking I am now boosting to......24psi:devil: (new clutch soon I think) also renewed all vaccum pipes while I was at it.

I only had to modify my actuator bracket so that the rod now sits more flush with the wastegate flap - problem solved :brickwall:


I have moved the tdc sensor slightly to give me some retard untill I can get it checked foor det on the rollers. Im hoping to go for my first power run in a few weeks time:D

in my quest to stop the carb bowl from emptying I have renewed the fuel filter, so will see how much difference it makes to fueling before I look at other mod's.

so I had to turn the boost down to 20psi to stop it emptying, and also to try and prolong my clutch's life untill I got my paddle clutch back from a refurb.

After some ball ache and plenty swearing yesterday i have got my gearbox out, ended up just lifting it up out the bay.

i have the new clutch fitted but i have noticed some of the splines on the clutch cover plate to be slightly bent inwards. its not much really perhaps a few mm, must have been while stored in the garage.

Now Will this cause any issue or am I fussing over nothing?

I did have a slight problem when we fitted a paddle clutch to Oli Davis cup car, basically the clutch fingers seemed too long.... With the clutch pedal fully depressed, the clutch was dragging, as the fingers were touching the centre plate.
Not saying you will have the same fault.... As I think we had a slight conflict with the combination of parts.
Easy fix though....:innocent:

Well I havent done much to the 5 in a long time, except remove more parts.. 3weeks holiday in europe and work have stolen all my 5 time :(

I had a sheared stud inside the exhaust manifold - I couldn't drill it out, so I now have a replacement manifold which is heat wrapped :D Turbo will be bolted on properly this time with no leaks.

so along with the manifold I have new drive shafts and track rod ends needing fitted to get it through an mot - dying to get it on the road again soon as, need some boost while the roads are still relatively dry

I have also bought a nice new efi fuel pump to aid the fueling, but if I am still needing more juice then it will be time to upgrade the fpr.

My fpr looks a little sorry for itself under loads of gunk and the rusty bracket so really tempted just to get a new one anyway to ensure everything is tip-top, but still deciding which one is best suited :coffee:

its taken alot longer than I expected but the 5 is now back on all 4's :D...just need to get it booked in for an mot now as she's ready for some winter boosting!!

the plan was to just change the clutch over to a paddle type.... but it turned into a mini overhaul. I ended up replacing the track rod ends, exhaust manifold, sump,Spax psx front and rear shocks. also adding a mocal oil cooler and some 50mm springs upfront on the new shocks.
The worst part was cleaning then undersealing the underside - i looked like I had been down the mines for a wk :laugh:

Delighted mate. Although the paddle clutch is a pretty savage though, so will take some getting used to. happy with its new stance... The extra 20mm drop at the front has made a huge difference. Looking forwards to boosting again

I used a wallpaper scraper to get all the old underseal and crud off and wire attatchment on a drill for the awkward areas.

Scraper worked really well as it was easier to sweep up bigger chunks than loads of small particles

Well today the 5 finally got its 12 months ticket! :D :yeah:

only issue was that I needed the drivers seat welded a little as it was slack and would have been a failure :sad2:
So went for my first boosting session in 2 months tonight and it felt great... although a little frightning at times :laugh: so I have turned the boost down to 20psi till I get someone to listen for det.

Ah that's interesting, I was actually wonderin where it came from due to a recent thread. I bought it from Ayrshire 3 years ago and I'm the 17th owner (slaaag) so its been about :laugh:

It was originally white.

managed to get myself an O.E front grill in tungsten :smokin:

Its a long way from being in good condition, broken clips and cracked fins etc but im delighted with how it looks for now till I get it repaired.

I was just out for a quick boost to check fueling as it was dry. On my way home smoke filled the cabin, immediatley shut off and pulled over, lifted the bonet to find the exhaust manifold and head wrap were alight :cry:

Disconnected battery and reached for the water (lucky I keep a 5L container behind the seat) and threw it on. was still burning - a sprint to the stream beside me to refil the water, and after this lot the flames were out :yeah:

within 5 mins the fire brigade were there, quickly followed by the five-o........

there was no fire for them, but they insisted on blasting more water on to be sure...

my dad soon arrived with the van and a tow bar so we could carry out the "Tow of shame" :(

not alot of damage tbh, engine starts up and runs as normal just tdc wire, knock sensor and some vacuum pipes melted - lucky escape I reckon

Glad you managed to put the fire out. Out of interest where was the capillary pipe run for the oil pressure gauge?

Glad you and car wernt hurt to bad was it a braided?

Lucky escape! Get a fire extinguisher bought if you already havent...them plastic pipes for capillary gauges are ****e, seen many spring a leak.

I just plumbed in my gauge but used a braided line but i wrapped in insulation tape to stop it chaffing

The oil gauge pipe ran up the front of the block and was cable tied to a rocker cover bracket with actuator pipework and tdc wire all in a cable tidy and from there through the bulkhead.

I can only guess but i reckon the excess pipework in the bulkhead worked its way back through the grommet causing the pipe to be slack and drop down closer to hot exhaust or something.

Braided pipework and extinguisher are next on the shopping list :laugh:

well today started great! Some morning boosting in the 5 round some backroads blowing off the cobwebs... then leaving my parents house to head home, their dozy neighbour ran into the back of me fecking the bumper, boot & bending the rear so the locking mech is mis-alligned :cry: fml

Pissed off would be an understatment! although it wont take much to get right, I wont have the funds for a while so thats her off the road :mad:

No not missing anything. They are good friends of my parents so im waiting to see if they offer to pay for repair or we make a claim :( although with the bent rear end im bricking it....

I was reversing off my parents drive. I was half on the drive and half on the pavement, looking down the road to see if I was clear to move onto the road. The woman hurrily reversed out her drive and swung the car round to face down the street, but she came the whole way over the road and in the process belted into me.

Having not driven the 5 for a while, I have been reminiscing by going through the vids on the phone. Need to pull the finger out and get her sorted once im back from holiday

The best one I had on the old phone after setting up the carb (filmed on private road of course) :D...
